My students have designed a TSA CO2 car using SolidWorks. Is there a safe maximum car length? I don't want to machine the fixture.

Are you cutting the dragster or is it an R Type?

If its an R Type then refer to the R6 F1 Tutorial_223MMX65MMX50MM v3.pdf located in the help Menu of QuickCAM 3D or PRO.

The CAM section and fixture setup are relevant to what you are doing.

If doing the dragster Refer to the C02 dragster tutorial within the Help Menu.

Normally make the model at least 12mm (1/2") shorter than the Billet length.
